Consultancy Service

Boiler and Steam Generator Thermal Design

Thermal design for auxiliary, solid fuel fired and heat recovery steam generators. Each design is built around the project steam demand, the fuel, and the operating cases the plant will actually see, and is developed to meet the applicable international codes.

Auxiliary Water Tube Boilers

High performance thermal design consultancy for auxiliary water tube boilers that support demanding industrial operations. The design is developed around your steam demand, fuel characteristics and the applicable international codes, so the boiler holds pressure and temperature through load swings rather than only at the rating point. Typical applications are refinery, petrochemical and power plant utility systems where the auxiliary boiler has to carry the plant during start up, upset and turnaround.

What we cover

  • Optimal furnace sizing for the fired duty
  • Efficient heat transfer surface arrangement
  • Circulation adequacy verified at all loads

What we cover

  • Exhaust heat recovery system thermal design
  • Detailed heat balance calculations
  • Steam and hot water generation solutions
  • Tube sizing and thermal performance evaluation
  • Part load performance analysis
  • Energy recovery and fuel savings improvement

Waste Heat Recovery and Power Generation

Heat that leaves the stack is fuel you have already paid for. We evaluate the recoverable duty, then design the equipment that turns it into process heat, steam or electrical power.

Heat Recovery Thermal Oil Heaters

Thermal design for heat recovery thermal oil heaters installed behind gas turbines and gas or diesel engines, for industrial process heating and cogeneration. Thermal oil systems are sensitive to film temperature and pressure drop, so the tube arrangement and oil side hydraulics are designed together with the exhaust gas side rather than after it.

What we cover

  • Detailed thermal and heat balance calculations
  • Thermal oil heater sizing and performance evaluation
  • Exhaust gas heat recovery optimisation
  • Thermal oil temperature profile analysis
  • Tube sizing and heat transfer calculations
  • Pressure drop evaluation for gas and oil side

Steam, Feedwater and Utility System Design

The boiler is only part of the plant. Deaeration, condensate recovery, expansion control, piping hydraulics and overpressure protection decide whether the steam system is efficient and safe in daily operation.

Deaerator Design, Spray Type and Tray Type

Thermal and process design for spray type and tray type deaerators used in boiler feed water systems. The objective is efficient removal of dissolved oxygen and carbon dioxide, because what the deaerator leaves behind ends up as corrosion in the boiler and the feed lines. Sizing covers the deaerating section, the storage volume and the steam and feed water distribution.

What we cover

  • Detailed thermal and heat balance calculations
  • Spray nozzle sizing and arrangement analysis
  • Tray sizing and tray arrangement evaluation
  • Deaerator sizing and performance assessment
  • Feed water heating and deaeration analysis
  • Steam consumption and vent rate calculations
  • Operating pressure and temperature optimisation

How We Work

From Enquiry to Commissioning Support

A consultancy scope is only useful if you can check it. Assumptions are written down, calculations are reviewed before issue, and the deliverables are the documents your project, procurement and operations teams actually need.

Thermal design, not drafting

Every deliverable starts from a heat and mass balance. Sizing, surface arrangement and performance are calculated, then checked against the operating cases you actually run.

Design for the real operating range

Plants rarely sit at the design point. Part load, off-design and fuel variation cases are evaluated so the equipment behaves when conditions move.

Code aware engineering

Designs are developed to the applicable international codes and standards for the equipment and the project, including ASME requirements for steam safety valve capacity.

New, retrofit and brown field

Retrofit work carries constraints that greenfield does not: existing headers, footprints, tie-ins and shutdown windows. Our scope is built around them.

Our Engagement Process

1. Enquiry

You share the scope, operating data and constraints. We confirm what is needed and what is missing.

2. Data review and confidentiality

Plant data is treated as confidential and can be covered by an NDA before anything is shared.

3. Scoped proposal

A written scope: the calculations, documents and drawings you receive, with the schedule.

4. Thermal design and calculations

Heat and mass balance, sizing, heat transfer and hydraulic calculations, and performance evaluation across the operating cases.

5. Internal check

Calculations and documents are reviewed before issue, and assumptions are listed so you can audit them.

6. Issue and support

Deliverables are issued, then we support review comments, vendor queries, procurement and commissioning.

What You Receive

  • Heat and mass balance and thermal design calculation reports
  • Equipment sizing and performance evaluation reports
  • Process datasheets and technical specifications for enquiry and procurement
  • Hydraulic calculations for steam, water, thermal oil and process piping
  • Pressure safety valve capacity calculations and relieving case summaries
  • Process and control narratives, operation and maintenance manuals
  • Technical bid comparison, deviation lists and vendor quotation vetting reports
  • Independent design verification and design review reports
Standards and Confidentiality

Code Aware Engineering, and Your Data Stays Yours

Designs are developed to meet the international codes and standards applicable to the equipment and the project, including ASME requirements for steam safety valve capacity. Plant data, drawings and commercial information are treated as confidential, and a non disclosure agreement can be signed before anything is shared.

Questions

Frequently Asked Questions

What does a thermal design consultancy actually deliver?

You receive engineering documents, not drawings alone. A typical scope includes the heat and mass balance, sizing and heat transfer calculations, hydraulic calculations, performance evaluation at design and part load, process datasheets for procurement, and a calculation report that lists the assumptions so your team or a third party can audit it.

Do you work on existing plants or only new projects?

Both. A large part of our work is retrofit and brown field: adding heat recovery to an operating plant, verifying whether existing equipment still suits changed conditions, or finding why a steam system no longer performs. Existing plants carry constraints such as tie-in points, footprint and shutdown windows, and the design is built around them.

Which fuels do your solid fuel fired boiler designs cover?

Designs are optimised for a wide range of solid fuels, including bagasse, rice husk, wheat straw and corn cob. Fuel quality varies through the season, so furnace sizing, combustion air arrangement and heat transfer surfaces are checked against that variation rather than a single fuel analysis.

Can you review a thermal design that another company produced?

Yes. Independent design verification is a defined service. We review calculations, datasheets, PFDs and P&IDs against the project requirements and applicable standards, then report design inconsistencies, technical risks and the recommendations to close them. It is also used to support project approvals and technical audits.

What information do you need to start a thermal design?

As a minimum: steam or heat duty and conditions, fuel analysis, feed water and ambient data, the operating cases including part load, and any site constraints. For an existing plant, add the current equipment datasheets and operating logs. If something is missing we will tell you what it is and what assumption we would otherwise make.

Which codes and standards do you design to?

Designs are developed to meet the international codes and standards applicable to the equipment and the project. For steam pressure safety valve capacity calculations this includes ASME and the other applicable international standards. The governing codes for a specific scope are confirmed in the proposal before work starts.

Is our plant data kept confidential?

Yes. Operating data, drawings and commercial information are treated as confidential and are used only for your project. A non disclosure agreement can be signed before any data is shared.

Do you support commissioning and start up?

Yes. Commissioning services cover readiness verification, functional testing, start up and shutdown procedure support, boiler light up and steam blowing assistance, instrumentation and control verification, troubleshooting, and the commissioning report.
